Any ideas on how to make an NEAT edge that's similar all the way around the case on both halves?

If you have access to a router, that is the easiest way. Cut the shape out of wood, put a template bit in the router, put the two plastic sheets underneath the wood, and move it around the bit. The top part has a roller that the wooden shape slides along, and the bottom part is a blade that cuts the plastic.
